I have a lot of mods including manual code edits to the header template, navbar, footer, chrome, etc. custom images, etc, etc. I don't want to have redo all my manual code edits. Can I copy just the changed files from 4.05 plus upgrade.php and copy that to my existing forum directory and run the upgrade?

Those changes really shouldn't make a difference with this upgrade. I just upgraded my dev board and none of my themes had any changes in them.

I was thinking about the same thing as I also have a bit of edits to consider.. I tend to grab my shotgun on the days I do an upgrade just incase something goes wrong. lol

I did the upgrade today and it seemed to go pretty smooth. Then afterwards I noticed that config.php still shows version 4.04. Then I noticed one of the new files in the download is
upgrade_405.php.

I didn't rename this file and just ran the upgrade by going to mysite/install/upgrade.php.

Not sure if I did this correctly.
